Step Drill Bits: How to Use Them Properly in Sheet Metal

A twist drill in thin sheet grabs, triangulates the hole and spins the workpiece. A step drill cannot — if you run it at half the speed you think it wants. How the cone works, the RPM table, and where its limits genuinely are.

Step Drill Bits: How to Use Them Properly in Sheet Metal

Everyone who has drilled a 10 mm hole in 1.5 mm sheet with a twist drill knows the sound: the point breaks through while the shoulders are still cutting, the corners hook the sheet, and the "round" hole comes out as a rattling triangle — or the sheet leaves the bench spinning. None of that is bad luck. A twist drill needs material under its full cone to cut round, and thin sheet does not have enough thickness to provide it.

The step drill exists because of that geometry problem. The stepped cone always has a completed cylinder — the previous step — sitting inside the hole as a pilot while the next step cuts. The bit cannot triangulate, cannot grab at breakthrough, and drills, deburrs and sizes in one motion. It only asks two things in return: oil, and far less speed than your trigger finger believes.

The speed table nobody follows

A step drill's working edge is at a much larger diameter than a twist drill for the same job, so the RPM has to fall as the steps climb — and most step drills die of exactly this, run at small-bit speeds while cutting big-bit diameters:

Those stainless numbers are not a misprint — 100 RPM at the 30 mm step is a slow, deliberate crawl, with the same committed feed that all stainless demands (the work-hardening mechanics are covered in how to drill stainless steel). Blue chips off a step drill mean the same thing they always mean: too fast, and the edge is paying for it.

Technique: five habits that make the bit last

  1. 01Clamp the sheet to a wood backer. The classic step-drill accident is the sheet spinning at breakthrough; the classic quality failure is breakout burr into fresh air. The backer prevents both.
  2. 02Oil every hole in metal. A drop before the cut and at each size change; the cone carries heat badly because the whole edge is always engaged.
  3. 03Watch the engraved size, stop with intent. Each step is marked. Drill until the step's full cylinder has passed through the sheet, then stop — the next step will happily start enlarging without asking.
  4. 04A strip of tape or marker on the target step turns "counting rings mid-cut" into a glance. Production shops mark the bit, not the workpiece.
  5. 05Deburr with the bit you are holding: kiss the next step against the finished hole for a quarter turn and the edge comes out chamfered.

Where the limits are

  • Material thickness = one step height, typically 4–5 mm. Thicker than the step, and the cone starts cutting on two steps at once — tapered hole, ruined size. Sheet, box section wall, panel and tube are step territory; 10 mm plate is not.
  • Hole size tops out around 32–40 mm. Above that, torque and cost climb steeply — a bi-metal hole saw does big diameters in sheet better and cheaper.
  • Precision fits are twist-drill-and-reamer work. A step drill holds sensible sheet-metal tolerance; it does not make bearing seats.

The sizes electricians actually need

The step drill's home trade is electrical and HVAC: enclosure knockouts, gland plates, junction boxes, trunking. Cable glands set the sizes — an M20 gland wants a 20.5 mm hole, M25 wants 25.5, M32 wants 32.5 — which is exactly why the classic three-piece set runs 4–12, 4–20 and 4–32 mm: between them they land on every gland size with one tool per panel. Spiral-flute versions cut noticeably smoother near the top steps; straight-flute bits are fine in thin sheet and cheaper to make well.
