Flap Disc Grit Guide: What 40, 60, 80 and 120 Are Each For

Grit 40 removes a weld, grit 120 makes stainless look finished — and using either where the other belongs wastes discs and workpieces. A working grit chart, zirconia vs aluminium oxide, and the T27/T29 angle rule.

A flap disc is the tool that ended the old two-step of grind-with-a-stone-then-sand-the-scratches: overlapping cloth abrasive flaps grind and finish in the same pass, and because the flaps flex, they follow the work instead of gouging it. One decision does most of the work of using them well, and it is printed on the label in numbers nobody reads: the grit.

What each common grit is actually for

The sequence rule is the same as sanding wood: never jump more than one step of roughly double the grit number, or the finer disc spends its life removing the coarser one's scratches. Weld on 3 mm mild steel: 40 to knock the bead down, 80 to blend, done. Stainless handrail heading for a brushed look: 60, 80, 120, then a non-woven wheel. If the job will be painted over, stop at 80 — paint hides a 80-grit scratch and grips it well.

The abrasive grain matters as much as the number

  • Zirconia (blue-green discs) — the standard for steel and stainless. The grain micro-fractures under pressure, constantly exposing new edges, so it stays aggressive deep into its life. Expect 3–5× the life of aluminium oxide on steel.
  • Aluminium oxide (brown/red) — the budget grain. Fine for wood, paint stripping, aluminium and occasional light metal work; on structural steel it dulls quickly and finishes its life burnishing instead of cutting.
  • Calcined / layered alumina — the middle path: tougher than plain alu-oxide, cheaper than zirconia, sensible for mixed general work.
  • Ceramic — the premium grain: cuts coolest and fastest, worth it on hard-to-grind alloys and production lines, overkill for the odd bracket.

Calcined aluminium oxide — the value option that still cuts like it means it.

T27 or T29: the angle decides

  • T27 (flat profile) — built to work at 0–15° to the surface. Finishing, blending, and any work where flatness matters.
  • T29 (conical profile) — built for 15–25°. The tilted face puts more flap area into contact under aggressive angles: faster stock removal on plate and contour work.

Run a T27 at a steep angle and you wear a ring at the rim while the rest of the disc watches; run a T29 flat and only the outer edge touches. Neither is defective — each is being held wrong. Teach the angle with the disc and both last visibly longer.

Stainless has one extra rule

Discs marked INOX are made without iron, sulphur and chlorine in the bond. Grind stainless with an ordinary disc — or one previously used on mild steel — and embedded iron particles later bloom as rust freckles on a "stainless" surface, usually after the job is delivered. Fabricators who have been burned once check for the marking; keep stainless work on stainless-only discs.

When a flap disc is the wrong tool

  • Deep weld preparation and heavy stock on thick plate — a Type 27 grinding wheel removes metal faster and cheaper per gram; the flap disc follows it for the finish.
  • Cutting anything — that is a cut-off wheel's job; a flap disc loaded on its edge is being abused.
  • Thin sheet with 40 grit — coarse grit plus flexible flaps digs waves into sheet under 1.5 mm. Use 60–80 and keep moving.

The economics, for whoever pays for the discs

A fabrication shop measures abrasives in cost per part, not cost per disc, and flap discs win that arithmetic more often than their price suggests: one zirconia disc typically replaces the grinding-wheel-plus-fibre-disc pair for anything under heavy plate work, and skips a tool change with it. For a distributor, the stocking pattern that matches real consumption is simple — 40 and 80 zirconia in volume, 60 and 120 behind them, sizes 115 mm and 125 mm, T29 for the 40s, T27 from 80 up. That mirrors how the flap disc and sanding range actually leaves our warehouse, and it is the mix a mixed-container order should start from.
